鈑金數(shu)字化工廠(chang)標準工時的應用


標(biao)準(zhun)工(gong)時(shi)是指正常作(zuo)(zuo)業條(tiao)件下,一個熟(shu)(shu)練的(de)(de)(de)(de)(de)工(gong)人(ren)以(yi)規(gui)定的(de)(de)(de)(de)(de)操(cao)作(zuo)(zuo)方(fang)式、方(fang)法和設備工(gong)具,同等的(de)(de)(de)(de)(de)質量要求完成加工(gong)所需的(de)(de)(de)(de)(de)時(shi)間。一般來講,標(biao)準(zhun)工(gong)時(shi)包含準(zhun)備工(gong)時(shi)和加工(gong)工(gong)時(shi)兩個部分。標(biao)準(zhun)工(gong)時(shi)的(de)(de)(de)(de)(de)管(guan)理(li)模(mo)式成熟(shu)(shu)應用于有批量的(de)(de)(de)(de)(de)生產(chan)或流(liu)水線(xian)生產(chan),工(gong)作(zuo)(zuo)內容容易分解(jie)的(de)(de)(de)(de)(de)作(zuo)(zuo)業場景,如電子(zi)廠的(de)(de)(de)(de)(de)流(liu)水線(xian),汽車裝配生產(chan)這些(xie)加工(gong)廠。多(duo)數的(de)(de)(de)(de)(de)企業都是靠(kao)長期積累的(de)(de)(de)(de)(de)操(cao)作(zuo)(zuo)數據(ju)持(chi)續總結改(gai)進形成的(de)(de)(de)(de)(de)一組(zu)數據(ju)。

相對于批(pi)量(liang)(liang)式生產(chan)類(lei)型(xing),鈑(ban)金加(jia)工(gong)(gong)(gong)制(zhi)造工(gong)(gong)(gong)廠是典(dian)型(xing)的訂單驅動下的離散(san)型(xing)加(jia)工(gong)(gong)(gong)。各個鈑(ban)金工(gong)(gong)(gong)廠都(dou)有(you)自己專注的客戶(hu)群和(he)產(chan)品類(lei)別,且差異巨(ju)大(da),沒(mei)有(you)標準(zhun)化和(he)大(da)批(pi)量(liang)(liang)的加(jia)工(gong)(gong)(gong)需求,普遍(bian)的小批(pi)量(liang)(liang),多品種,工(gong)(gong)(gong)藝多,生產(chan)環節多。在(zai)獲取標準(zhun)工(gong)(gong)(gong)時(shi)和(he)使(shi)用標準(zhun)工(gong)(gong)(gong)時(shi)方面有(you)更高的復雜度。也是一直以來(lai)各個鈑(ban)金加(jia)工(gong)(gong)(gong)制(zhi)造工(gong)(gong)(gong)廠投(tou)入(ru)大(da)量(liang)(liang)人力物力,急待解(jie)決的重(zhong)點管理工(gong)(gong)(gong)作。

傳統標準工時

傳統(tong)標準(zhun)工(gong)時的常規獲取(qu)方(fang)式(shi)主要有(you)數據倒(dao)推法(fa)(fa)、標準(zhun)樣板法(fa)(fa)、專家評估(gu)法(fa)(fa)、直接測(ce)量(liang)法(fa)(fa)、錄像分析法(fa)(fa)等(deng)。這些方(fang)法(fa)(fa)有(you)的在(zai)實際使用(yong)過程中,由于算法(fa)(fa)過于復雜,獲取(qu)代價高,人為因(yin)素高,且(qie)多(duo)數情(qing)況下存在(zai)滯后性等(deng)原因(yin),導(dao)致可(ke)操作性低的問題。如,打樣階段往(wang)往(wang)是(shi)產(chan)品生產(chan)完成(cheng)并交貨(huo)了,可(ke)標準(zhun)工(gong)時還沒有(you)確定(ding),造成(cheng)生產(chan)計劃無法(fa)(fa)排產(chan)和執行(xing)。

IW8制造管理軟件

我(wo)公司研發的(de)(de)IW8制(zhi)造管理軟(ruan)件是(shi)專業的(de)(de)鈑金ERP、MES系統(tong),在工程部門(men)錄入PDM系統(tong)中的(de)(de)BOM表數(shu)據、材料信息、加工數(shu)據時僅(jin)需(xu)要輸入相關的(de)(de)參(can)數(shu),即可實現(xian)標(biao)準(zhun)工時的(de)(de)準(zhun)確報表輸出(chu)。主(zhu)要涉(she)及(ji)的(de)(de)參(can)數(shu)有(you):激(ji)光(guang)的(de)(de)切割長度、打孔次(ci)數(shu);數(shu)沖(chong)的(de)(de)沖(chong)次(ci);折彎刀數(shu);焊接長度等。

在小批(pi)量多品種的(de)鈑金加工(gong)(gong)(gong)制造中,為(wei)了能簡(jian)單(dan)地獲取相(xiang)對準(zhun)確和(he)可操作性的(de)標(biao)(biao)準(zhun)工(gong)(gong)(gong)時(shi),就(jiu)要(yao)求模型(xing)簡(jian)單(dan),我們(men)做(zuo)到了充分使用系(xi)統中已有(you)(you)的(de)數據,設(she)計開(kai)發“申脈浮動工(gong)(gong)(gong)時(shi)模型(xing)”(圖1)。依據每種加工(gong)(gong)(gong)工(gong)(gong)(gong)序都(dou)有(you)(you)自己特(te)有(you)(you)的(de)加工(gong)(gong)(gong)數。考(kao)慮(lv)生(sheng)(sheng)產(chan)批(pi)量變化(hua)時(shi)標(biao)(biao)準(zhun)工(gong)(gong)(gong)時(shi)的(de)差(cha)異(yi),在不同訂單(dan)和(he)生(sheng)(sheng)產(chan)批(pi)量自動計算準(zhun)確的(de)加工(gong)(gong)(gong)工(gong)(gong)(gong)時(shi)。確保生(sheng)(sheng)產(chan)計劃正(zheng)常有(you)(you)序、績效考(kao)核及時(shi)準(zhun)確核算,生(sheng)(sheng)產(chan)和(he)管理方面可持續執行(xing)和(he)發展。

批量標準工時

批量標準(zhun)工時(shi)=加工數量×申脈浮動工時(shi);

計件工(gong)資= 批量標(biao)準工(gong)時×崗位工(gong)資。

以折彎工(gong)序的(de)標準工(gong)時計算方法進行討論。如某精密鈑金(jin)加工(gong)制造(zao)工(gong)廠,傳統折彎工(gong)價表(部分)見表1。

這個(ge)工(gong)(gong)價表(biao)是日(ri)常管理(li)中(zhong)比較普遍(bian)使用(yong)的傳統(tong)表(biao)格種類之一。我們總結(jie)折(zhe)彎標(biao)準工(gong)(gong)時(shi)主(zhu)要(yao)決定(ding)因(yin)(yin)素(su)有:材(cai)質,厚(hou)度(du)(du),長度(du)(du),批(pi)量(liang)(liang)(liang),特殊要(yao)求(qiu)難度(du)(du);這些因(yin)(yin)素(su)可以有加工(gong)(gong)工(gong)(gong)藝因(yin)(yin)素(su)和批(pi)量(liang)(liang)(liang)訂(ding)單(dan)因(yin)(yin)素(su)。在PDM編制過程(cheng)中(zhong)(圖2)材(cai)質,厚(hou)度(du)(du),零件尺寸作為必要(yao)信息錄入系(xi)(xi)統(tong)。申(shen)脈IW8系(xi)(xi)統(tong)將結(jie)合訂(ding)單(dan)批(pi)量(liang)(liang)(liang)自(zi)動計算(suan)(suan)每刀的標(biao)準工(gong)(gong)時(shi),計件工(gong)(gong)資。同時(shi),模型(xing)支持(chi)特殊產品設(she)置難度(du)(du)系(xi)(xi)數。綜上因(yin)(yin)素(su),系(xi)(xi)統(tong)自(zi)動計算(suan)(suan)的標(biao)準工(gong)(gong)時(shi)是針對每個(ge)工(gong)(gong)作令(ling)的批(pi)量(liang)(liang)(liang)進(jin)行(xing)計算(suan)(suan),與(yu)現場實際工(gong)(gong)作的特點一致。實現標(biao)準化(hua)(hua)、自(zi)動化(hua)(hua)的工(gong)(gong)時(shi)核定(ding)體系(xi)(xi)。

訂(ding)單投產(chan),即生成工單時(shi),系(xi)(xi)統(tong)將按(an)批量自動計算標(biao)準(zhun)工時(shi),方(fang)便快捷準(zhun)確。即:系(xi)(xi)統(tong)標(biao)準(zhun)工時(shi)= 生產(chan)批量×模型計算單件工時(shi)/3600 (小(xiao)時(shi)),詳見表2。

生產計劃

生產計劃(hua)一(yi)方面是指以(yi)滿足客(ke)戶要(yao)求(qiu)的要(yao)素“交(jiao)期、品質、成本”來計劃(hua);另一(yi)方面考慮工廠自身獲得適當的利益,所以(yi)要(yao)對生產的要(yao)素“材料、人員、機器設(she)備(bei)”進行確切準備(bei)、分配及使用的計劃(hua)。生產計劃(hua)的制(zhi)定原則是交(jiao)期優先結合裝配/焊(han)接崗位同(tong)時到達(da)。因此,在制(zhi)定計劃(hua)過程中(zhong)(zhong)就(jiu)需要(yao)考慮各(ge)個工作中(zhong)(zhong)心的負荷率(lv)。避免負荷率(lv)過高而造(zao)成計劃(hua)無法(fa)執(zhi)行并(bing)引發連(lian)鎖(suo)反應。

工(gong)作中心負荷(he)率=Σ(加工(gong)數量×標準工(gong)時(shi))/開機時(shi)間(jian)

在執(zhi)(zhi)行(xing)(xing)(xing)生(sheng)產(chan)(chan)計(ji)(ji)劃(hua)排產(chan)(chan),手動(dong)調(diao)整(zheng)生(sheng)產(chan)(chan)計(ji)(ji)劃(hua)時(shi)(shi)(shi)(shi),需要(yao)實時(shi)(shi)(shi)(shi)了解各(ge)個工(gong)(gong)作(zuo)中心的(de)(de)(de)負(fu)荷(he),通過適(shi)當推(tui)遲或加(jia)班(ban)等方式調(diao)整(zheng)過高工(gong)(gong)作(zuo)日的(de)(de)(de)負(fu)荷(he)(圖3)。分析(xi)瓶頸工(gong)(gong)序和(he)關鍵的(de)(de)(de)控制(zhi)時(shi)(shi)(shi)(shi)間,提高生(sheng)產(chan)(chan)計(ji)(ji)劃(hua)的(de)(de)(de)可操(cao)(cao)(cao)(cao)作(zuo)性和(he)提前預計(ji)(ji)超負(fu)荷(he)的(de)(de)(de)工(gong)(gong)序并做平衡處理。鈑金加(jia)工(gong)(gong)制(zhi)造(zao)中的(de)(de)(de)變化因(yin)(yin)素很多,隨時(shi)(shi)(shi)(shi)都有可能(neng)因(yin)(yin)客戶(hu)變化,設備因(yin)(yin)素,品質原因(yin)(yin)造(zao)成計(ji)(ji)劃(hua)不能(neng)達成而(er)調(diao)整(zheng)計(ji)(ji)劃(hua)。上海(hai)申脈系(xi)統(tong)(tong)中直(zhi)觀的(de)(de)(de)可視化界(jie)(jie)面展(zhan)示可以(yi)大(da)大(da)減低操(cao)(cao)(cao)(cao)作(zuo)的(de)(de)(de)難度。同時(shi)(shi)(shi)(shi),在各(ge)個操(cao)(cao)(cao)(cao)作(zuo)系(xi)統(tong)(tong)終端上顯示各(ge)自崗(gang)位的(de)(de)(de)計(ji)(ji)劃(hua)執(zhi)(zhi)行(xing)(xing)(xing)情況作(zuo)為操(cao)(cao)(cao)(cao)作(zuo)人員執(zhi)(zhi)行(xing)(xing)(xing)和(he)管理自己(ji)的(de)(de)(de)工(gong)(gong)作(zuo)計(ji)(ji)劃(hua)的(de)(de)(de)重(zhong)要(yao)方法。同時(shi)(shi)(shi)(shi)PMC管理界(jie)(jie)面上有總體進(jin)度看板(ban),是(shi)標識化管理計(ji)(ji)劃(hua)執(zhi)(zhi)行(xing)(xing)(xing)的(de)(de)(de)重(zhong)點。比(bi)如,延期完(wan)成預警,紅色(se)標識延期項目等。

以最(zui)(zui)便捷的(de)(de)(de)操作方式、最(zui)(zui)低的(de)(de)(de)人工(gong)(gong)(gong)操作成本,實現傳統(tong)工(gong)(gong)(gong)廠管(guan)(guan)理(li)到數字(zi)化(hua)(hua)工(gong)(gong)(gong)廠、智能制造工(gong)(gong)(gong)廠的(de)(de)(de)轉變,使(shi)鈑金加工(gong)(gong)(gong)企(qi)業(ye)達到專(zhuan)業(ye)化(hua)(hua)、可持續(xu)發展,是每(mei)個鈑金管(guan)(guan)理(li)人員的(de)(de)(de)目(mu)標。本文通過對(dui)我公司(si)的(de)(de)(de)IW8制作管(guan)(guan)理(li)軟件簡單(dan)介紹,希望對(dui)鈑金加工(gong)(gong)(gong)企(qi)業(ye)走向(xiang)數字(zi)化(hua)(hua)、智能制造之路做點貢獻。
